When I weld a word in the Craft Room and cut it, then cut the same welded word in the font's shadow font, the two don't fit. The regular word it too small and not spaced correctly to fit over the shadow word. What am I doing wrong?

Well, ... you're not doing anything wrong. It just doesn't work that well.

I usually weld the shadow, then cut the letters separately. Yes, I know that it's a hassle, but if I can do it for 25 Christmas cards (three words per card), I think you're up to it.

Thanks for your tip. I followed your directions and it work. Interesting though, it seems much easier when I use the Gypsy. I never had a problem with the shadow sizing properly. It seems to take a little bit extra work to make it fit properly in CCR.
